The Wrench Time for your 1995-2002 Chevrolet Cavalier 2.3L 2.4L

  • Difficulty: 3/10 - The top half of the engine bay is quick, but wrestling the factory lower air box out of the J-body passenger fender well requires some patience.

Tools You Will Need

  • 10mm socket and 3/8-inch drive ratchet
  • 8mm socket (or 5/16-inch nut driver)
  • 6-inch socket extension
  • Flathead screwdriver
  • Plastic panel popper (for the inner fender liner)
Mechanic’s Pro Tip (The "Gotcha"):
The J-body platform is notorious for brittle under-hood plastics, especially the factory accordion intake hose. Furthermore, your Intake Air Temperature (IAT) sensor is pushed into a dry-rotted rubber grommet on that hose. If you pull it by the wires or wrench it out sideways, you will snap the plastic sensor tip off. Twist it out gently and use a drop of silicone spray to free it.

Phase 1: Removing the Factory Part on your 1995-2002 Chevrolet Cavalier 2.3L 2.4L

  1. Disconnect the Battery: Always start by disconnecting the negative battery terminal using a 10mm wrench to prevent check engine lights and reset the ECU trims.
  2. Unplug the IAT Sensor: Locate the IAT sensor on the factory air tube. Gently unclip the wiring harness. Do not yank the wires. Carefully twist and pull the sensor body to extract it from the rubber grommet, then set it aside in a safe spot.
  3. Remove the Accordion Tube: Use an 8mm socket or flathead screwdriver to loosen the hose clamp securing the factory intake hose to your Quad 4 or LD9 Twin Cam throttle body. Pull the hose free.
  4. Extract the Upper Air Box: Unbolt the upper airbox housing using your 10mm socket and a 6-inch extension, then lift it out of the engine bay.
  5. Delete the Fender Well Resonator: To get the bulky factory silencer box out, use your plastic panel popper to remove the clips holding the passenger-side wheel well splash shield. Pull the liner back, locate the hidden mounting bolts holding the lower box, remove them with your 10mm socket, and pull that restrictive plastic out of the fender cavity.

Phase 2: Installing the Cold Air Intake

  1. Prep the Throttle Body: Slide the provided silicone coupler over your throttle body. Slide two hose clamps loosely over the coupler and lock down the throttle body side using your 8mm socket.
  2. Transfer the IAT Sensor: Take the factory IAT sensor you saved earlier. Spray a tiny bit of silicone lube on the sensor tip and press it firmly into the pre-drilled rubber grommet on your new Cold Air Intake pipe.
  3. Route the New Pipe: Feed the new intake pipe down into the passenger fender well where the old resonator used to live. Guide the top end into the silicone coupler at the throttle body. Tighten the remaining upper clamp with your 8mm socket.
  4. Mount the Pod Filter: Crawl under the front bumper (or reach through the pulled-back fender liner), push the high-flow pod filter onto the bottom of the intake pipe, and lock it down with an 8mm socket. If your kit includes a vibration bracket, bolt it to the chassis using a 10mm socket so the aluminum pipe doesn’t rattle against the J-body frame. Re-secure your splash shield clips.
  5. Reconnect and Relearn: Plug the factory wiring harness back into the IAT sensor. Reconnect your negative battery terminal with a 10mm wrench. Start the car, and do not touch the gas pedal for 20 seconds; let the engine idle so the ECU can adapt to the massive increase in airflow without throwing a code.
