Tools You Will Need
- 8mm socket or 5/16 nut driver (for hose clamps)
- 10mm socket with a 6-inch extension (for battery and airbox mounting bolts)
- 10mm wrench (for battery terminals)
- T20 Torx driver (for the factory MAF sensor screws)
- Panel popper tool (for removing wire harness clips)
- Small flathead screwdriver (for releasing the PCV locking tab)
The forum consensus on the 3.0L Duratec V6 is unanimous: the plastic locking ring on the factory PCV breather hose gets incredibly brittle from years of heat cycles. If you yank it, it will shatter. Use a small flathead to gently lift the locking tab before pulling. Furthermore, your Mass Airflow (MAF) sensor is highly sensitive. Never touch the exposed wire element with your bare fingers, as the oils on your skin will cause erratic idling and a lean-code Check Engine Light.
Phase 1: Removing the Factory Part
- Disconnect the Battery: Always start by disconnecting the negative battery terminal using a 10mm wrench. This is critical on your 2006-2011 Mercury Milan 3.0L to prevent accidental shorts and to reset the ECU’s fuel trims.
- Unplug the MAF Sensor: Locate the MAF sensor on the factory airbox lid. Slide the red locking tab back, press the release button, and pull the harness connector off. Use your panel popper tool to pry the harness wire tie out of the plastic airbox.
- Release the PCV Breather Hose: Carefully disengage the locking clip on the PCV hose attached to the side of the factory accordion intake tube. Wiggle the hose straight off the nipple. Do not force it.
- Loosen the Hose Clamps: Use your 8mm socket to loosen the hose clamp securing the intake tube to the throttle body.
- Remove the Factory Airbox: Use a 10mm socket and extension to remove the mounting bolt securing the lower airbox to the inner fender well. Pull the entire factory intake assembly firmly upwards to pop it out of the lower rubber mounting grommets and remove it from the engine bay.
Phase 2: Installing the Cold Air Intake
- Transfer the MAF Sensor: Using your T20 Torx driver, remove the two factory screws holding the MAF sensor to the old airbox. Pull the sensor straight out, being careful not to tear the O-ring. Insert the MAF sensor into the new aftermarket intake tube and secure it using the supplied hardware (typically requiring a 3mm Allen key).
- Install the Heat Shield: Lower the new aftermarket heat shield into the engine bay, lining up the bottom pegs with the factory rubber grommets. Secure the shield to the chassis using the factory 10mm bolt and your 10mm socket.
- Mount the Silicone Couplers: Slide the silicone coupler onto the throttle body along with two loose hose clamps. Push the new aluminum intake tube into the coupler. Once aligned properly through the heat shield, use your 8mm socket to tighten down the hose clamps snugly. Do not overtighten and crush the tube.
- Connect the Filter and PCV: Slide the high-flow air filter onto the end of the intake tube inside the heat shield and tighten the filter clamp with your 8mm socket. Push the factory PCV breather hose onto the new aluminum nipple on the intake tube until it clicks into place. Reconnect the MAF sensor harness and lock the red tab.
- First Startup Procedure: Reconnect the negative battery terminal using your 10mm wrench. Turn the ignition key to the ON position (without cranking) for 5 seconds, then start the engine. Do not touch the gas pedal for at least 20 seconds. Allow the vehicle to idle so the ECU can learn the new airflow parameters without stalling.
