Tools You Will Need
- 10mm and 12mm sockets with a long 6-inch extension
- 8mm nut driver or flathead screwdriver (for hose clamps)
- Needle-nose pliers (for factory spring clamps)
- Panel popper tool (for plastic retaining clips)
- Pick tool (to break the seal on stuck rubber hoses)
The Theta II engine platform is notorious for heat-cycling its rubber components into solid rocks. When removing the factory Bypass Valve (BPV) recirculation hose and the PCV breather line from the stock intake, do not yank them. You will tear the rubber. Use a pick tool to slip under the lip of the hose and break the rubber-to-plastic seal, then twist before pulling. Also, the lower 10mm bolts securing the factory airbox to the frame rail frequently snap. Pre-soak them with penetrating fluid before you put a wrench on them.
Phase 1: Removing the Factory Part for the 2011-2015 Hyundai Kia Sonata Optima 2.0L
- Disconnect the Battery: Always start by disconnecting the negative battery terminal using a 10mm wrench to prevent check engine lights and protect the ECU.
- Remove the Fresh Air Snorkel: Locate the factory plastic scoop near the hood latch. Use your panel popper tool to pry up the centers of the two plastic push-clips holding it to the core support, then pull the snorkel out.
- Unclamp the Turbo Inlet: Follow the corrugated plastic intake tube down to the turbocharger inlet. Use your 8mm nut driver to completely loosen the factory worm-gear clamp securing the tube to the turbo.
- Disconnect the BPV and PCV Hoses: Locate the large BPV (Bypass Valve) return hose and the smaller PCV breather hose attached to the side of the intake tube. Squeeze the metal spring clamps with needle-nose pliers and slide them back down the hoses. Gently twist and pull the hoses off the plastic nipples.
- Extract the Factory Airbox: Use your 10mm socket and long extension to remove the bolts holding the lower airbox housing to the chassis. Firmly grab the entire airbox assembly and lift straight up to dislodge it from its rubber mounting grommets. Pull the whole unit, including the corrugated tube, out of the engine bay.
Phase 2: Installing the Cold Air Intake for Hyundai Sonata (2011-2014) Kia Optima (2011-2015) 2.0L Turbo
- Prep the Turbo Inlet: Slide the provided silicone reducer coupler onto the turbo inlet. Slip the provided hose clamps loosely over the coupler. Tighten the lower clamp onto the turbo using an 8mm nut driver, but leave the upper clamp loose.
- Transfer Sensors and Solenoids: The 2.0L Theta II uses a Speed Density setup, meaning there is no traditional MAF sensor to move. However, if your specific year model has an EVAP purge solenoid mounted to the side of the factory airbox, unbolt it using a 10mm socket. Carefully secure it away from the drive belt using zip-ties, ensuring you do not stress the brittle plastic EVAP vacuum nipples.
- Seat the New Intake Tube: Drop the new metal cold air intake pipe into the engine bay. Guide the bottom end into the silicone coupler on the turbo. Leave the clamp loose for now so you can rotate the pipe for perfect fitment.
- Reconnect the Breather Hoses: Slide the factory BPV return hose and PCV line onto the welded metal nipples of your new intake pipe. Use your needle-nose pliers to slide the factory spring clamps back into their original locking positions.
- Install the Filter and Lock It Down: Slide the high-flow conical air filter onto the top of the intake tube. Position the tube so it clears the battery box and brake master cylinder lines, then tighten the filter clamp and the top silicone coupler clamp with your 8mm nut driver.
- The Idle Relearn Procedure: Reconnect the negative battery terminal using your 10mm wrench. Start the vehicle. Do not touch the gas pedal for at least 20 seconds. Let the engine idle naturally so the ECU can calibrate its fuel trims to the increased airflow volume.
