Mechanic’s Pro Tip (The "Gotcha"):
On the 2006-2009 Ford Fusion 3.0L Duratec, the plastic quick-disconnect clip for the crankcase breather line on the underside of the factory intake tube becomes extremely brittle from engine bay heat cycles. Do not twist or pry it with metal tools; squeeze the release collar firmly with your fingers while pulling straight off. Additionally, ensure the factory rubber isolator grommets remain seated in the chassis tray when lifting out the OEM lower airbox.

Phase 1: Removing the Factory Part

  1. Disconnect the Battery: Always start by disconnecting the negative battery terminal using a 10mm wrench to prevent check engine lights and reset long-term fuel trim maps for your 2006-2009 Ford Fusion 3.0L.
  2. Disconnect the MAF Sensor Harness: Locate the Mass Air Flow (MAF) sensor on the upper intake lid. Slide back the red secondary locking tab with your thumb or a small flathead screwdriver, depress the center clip, and pull the harness free. Unclip the wiring harness loom from the side of the airbox housing.
  3. Release the PCV Breather Line: Locate the plastic breather tube running to the factory intake bellows. Squeeze the green/gray retaining collar and gently pull the fitting straight off the intake barb.
  4. Loosen the Intake Clamps: Use an 8mm nut driver or flathead screwdriver to loosen the hose clamp at the throttle body and the clamp securing the intake tube to the factory air cleaner assembly.
  5. Remove the OEM Intake and Airbox: Pull the factory intake bellows off the throttle body. Release the metal retaining spring clips on the air filter box lid, remove the upper lid, and lift the lower airbox housing firmly upward to unseat it from the rubber mounting grommets in the inner fender apron.

Phase 2: Installing the Cold Air Intake for Ford Fusion (2006-2009) 3.0L V6 Engine

  1. Transfer the Factory MAF Sensor: Using a T20 Torx driver, carefully back out the two OEM screws retaining the MAF sensor to the factory airbox lid. Slide the sensor straight out without touching the delicate sensing wire element. Inspect the rubber O-ring gasket, insert the sensor into the new intake tube MAF boss in the correct airflow orientation, and fasten it securely using the provided hardware and a T20 Torx driver (do not overtighten).
  2. Mount the Heat Shield Assembly: Position the aftermarket heat shield into the lower engine bay tray, aligning its mounting prongs with the factory lower airbox rubber grommets. Secure any supplemental bracketry to the chassis using the factory mounting location and a 10mm socket and ratchet.
  3. Install Throttle Body Coupler and Intake Tube: Slide the silicone coupler onto the 3.0L V6 throttle body and secure the inner clamp using an 8mm nut driver. Insert the new intake pipe into the coupler, route the other end through the heat shield opening, and leave the clamp slightly loose for final rotational alignment.
  4. Connect Filter and Breather Line: Slide the high-flow conical filter onto the intake tube outlet inside the heat shield area and tighten its band clamp using an 8mm nut driver. Reconnect the factory PCV breather quick-connect fitting onto the new intake tube aluminum bung until you hear an audible click.
  5. Final Reconnection and PCM Idle Relearn: Reconnect the electrical MAF sensor harness and push the red safety lock forward. Reconnect the negative battery terminal with your 10mm wrench. Double-check all clamp clearances. Start the vehicle and do not touch the gas pedal for at least 20 to 30 seconds; allow the engine control unit (ECU) to register baseline airflow readings and calibrate the new idle trims.
