7/16" or 11mm deep socket (for aftermarket T-bolt clamps)

Mechanic’s Pro Tip (The "Gotcha"):
The 6.0L Powerstroke is infamous for brittle engine bay wiring, specifically the FICM (Fuel Injection Control Module) harness routed right behind the factory airbox. When yanking out the stubborn factory Donaldson air filter, DIYers often use brute force, slip, and smash their hands into the FICM harness, causing bent pins and injector misfires later. Wiggle the factory airbox gently to release it from the lower grommets, and keep your hands clear of the FICM. Also, be extremely delicate with the MAF sensor—the factory plastic housing gets brittle over years of diesel heat cycling!

Phase 1: Removing the Factory Part from your 2003-2007 Ford Excursion F-250 F-350 6.0L

Disconnect the Batteries: This is a 6.0L diesel, so you have two batteries. Always start by disconnecting both negative battery terminals using a 10mm wrench or 10mm socket to prevent shorts and clear the ECU memory.
Unplug Sensors and Harnesses: Locate the MAF (Mass Air Flow) sensor and the Filter Minder (restriction gauge) on the factory intake tubing. Carefully unplug both electrical connectors. Use a panel popper to gently pry the wire harness retaining clips out of the factory plastic housing. Push the wiring safely aside.
Loosen the Intake Clamps: Using an 8mm socket or a flathead screwdriver, loosen the band clamp securing the factory intake tube to the turbo inlet.
Extract the OEM Airbox: Here is where you wrestle the massive factory Donaldson filter. Grab the front and back of the filter housing. Pull straight up with firm, steady pressure to pop the plastic pegs out of the rubber lower mounting grommets. Do not jerk it violently, or you risk damaging the alternator or FICM harness.
Remove the MAF Sensor: Place the factory intake assembly on your workbench. Using a T20 Torx driver, carefully remove the two small screws holding the MAF sensor in place. Gently pull the sensor out by its base. Place it in a clean, secure spot where it will not get knocked over.

Phase 2: Installing the Cold Air Intake for Ford F250 F350 Excursion (2003-2007) 6.0L Powerstroke Diesel Engine

Transfer the Sensors: Insert your factory MAF sensor into the new billet or plastic adapter on your aftermarket intake tube. Secure it using the supplied hardware and an Allen wrench or Philips screwdriver. Push the factory Filter Minder (along with its rubber grommet) into the pre-drilled hole on the new tube. Do not overtighten the MAF screws into the new housing.
Install the Heat Shield / Airbox: Lower the new aftermarket heat shield or airbox into the engine bay. Align the bottom mounting pegs with the factory rubber grommets on the battery tray. Press down firmly to lock the shield into place.
Connect the Couplers: Slide the provided silicone coupler over the turbo inlet and slide two T-bolt clamps loosely over it. Insert the new intake tube into the coupler. Leave the clamps loose so you can adjust the angle.
Mount the High-Flow Filter: Drop the new cone filter into the heat shield and slide it onto the end of the intake tube. Once you have the tube aligned perfectly so it isn’t rubbing on the hood or wiring, use your 7/16" or 11mm deep socket to tighten all T-bolt and hose clamps firmly. Reconnect the MAF and Filter Minder wiring harnesses until they click.
The ECU Relearn Startup: Reconnect both negative battery cables with your 10mm wrench. Start the truck and let it idle. Do not touch the gas pedal for at least 20 seconds on the first startup. The ECU needs this uninterrupted time to calibrate to the massive new volume of air hitting the MAF sensor. Take it for a test drive and enjoy that pronounced VGT turbo whistle!
