The Wrench Time

Tools You Will Need
- 10mm wrench (for battery terminals)
- 8mm nut driver or deep socket (for hose clamps)
- 10mm and 13mm sockets with extensions (for factory airbox tray removal)
- Flathead screwdriver or panel popper (for wire harness clips)
- Brake cleaner and a clean rag (crucial for wiping down the turbo inlet)
The 1999-2003 7.3L Powerstroke is infamous for "turbo dusting." The factory airbox lid warps over time, bypassing the filter and sending raw dirt directly into your turbo’s compressor wheel. When removing the factory intake tube, inspect your turbo blades. Also, the factory Intake Air Temperature (IAT) sensor plastic cage is extremely brittle after two decades of heat cycling. Twist it out of the rubber grommet slowly, or it will snap off into your old intake manifold. Clean the turbo inlet of all CCV oil residue before installing the new boot, or it will blow off under heavy boost!
Phase 1: Removing the Factory Part from your 1999-2003 Ford Excursion F-250 F-350 7.3L
- Disconnect the Batteries: The 7.3L is a dual-battery system. Disconnect the negative terminals on BOTH batteries using your 10mm wrench to prevent electrical shorts and reset the ECU.
- Unplug the Sensors: Locate the Intake Air Temperature (IAT) sensor and the Filter Minder (restriction gauge) on the factory airbox lid. Unplug the IAT harness and use your panel popper to free the wiring harness clipped to the airbox. Gently twist and pull the IAT sensor and Filter Minder straight out of their rubber grommets. Set them aside somewhere safe.
- Loosen the Clamps: Grab your 8mm nut driver and loosen the worm-gear clamps connecting the intake tube to the turbo inlet and the CCV (Crankcase Ventilation) doghouse return bracket.
- Yank the Box: Release the factory metal clips holding the airbox lid. Remove the lid and old panel filter. Next, use a 10mm socket and 13mm socket to unbolt the lower factory airbox tray from the fender well and battery tray. Lift the entire assembly out of the engine bay.
Phase 2: Installing the Cold Air Intake
- Prep the Turbo Inlet: Before installing the new kit on your 1999-2003 Ford Excursion F-250 F-350 7.3L, spray some brake cleaner on a rag and firmly wipe the outside of the turbo inlet lip. The factory CCV constantly blows oil vapor in there; if you leave it greasy, your new silicone boot will slip right off.
- Mount the Heat Shield: Drop the new aftermarket airbox or heat shield into the factory mounting location. Bolt it down snugly to the fender and battery tray using your 10mm and 13mm sockets.
- Transfer the Sensors: Install the supplied rubber grommets into your new intake tube. Extremely carefully, push your factory IAT sensor and Filter Minder into the new grommets. A tiny drop of clean motor oil on the outside of the sensor plastic helps it slide in without cracking.
- Route the Plumbing: Slide the new silicone boot over the turbo inlet and slide the intake tube into place. Connect the CCV port to the new tube. Tighten all 8mm worm-gear clamps firmly, but do not overtighten and crush the plastic tube. Secure the massive new cone filter to the end of the tube inside the heat shield.
- Relearn Procedure: Reconnect both battery terminals with your 10mm wrench. On the first startup, let the truck idle. The gas pedal should not be touched for at least 20 seconds to allow the ECU to adjust to the massive increase in airflow and recalibrate the IAT readings. Check for any whistling noises indicating a vacuum leak.
