Tools You Will Need
- 10mm socket, ratchet, and extension (for battery terminal and lower airbox bolts)
- 8mm socket or nut driver (for factory and aftermarket hose clamps)
- Flathead screwdriver (for prying retaining clips and stubborn hoses)
- Panel popper tool (for safely lifting plastic push-pins)
- Silicone spray or dielectric grease (crucial for safely transferring the IAT sensor)
The 1999-2004 Chrysler 300 3.5L utilizes a speed-density system, meaning it uses a MAP and an IAT (Intake Air Temperature) sensor instead of a MAF sensor. The IAT sensor is jammed into the factory rubber tube. After two decades of under-hood heat cycles, the factory rubber grommet is rock hard, and the PCV make-up air hose attached to the tube is notoriously brittle. Do not yank these parts. Use silicone spray to lubricate the IAT sensor base and gently twist it out. If you force it, you will snap the sensor tip or the plastic housing, leaving you stranded with a massive vacuum leak and a trip to the parts store.
Phase 1: Removing the Factory Part
- Disconnect the Battery: Always start by disconnecting the negative battery terminal using a 10mm socket to prevent check engine lights and safeguard the ECU on your 1999-2004 Chrysler 300 3.5L.
- Loosen the Hose Clamps: Take your 8mm socket and back off the clamps securing the factory corrugated intake tube to both the throttle body and the airbox lid.
- Extract the IAT Sensor: Locate the Intake Air Temperature sensor plugged directly into the factory intake tube. Spray a quick burst of silicone lubricant at the base of the rubber grommet. Gently twist back and forth while pulling upward to free the sensor. Set it safely out of the way. Never pull it by the wiring harness.
- Disconnect the PCV Breather: Trace the hard plastic PCV make-up air hose from the valve cover to the intake tube. Carefully wiggle it free. If it fights you, use a flathead screwdriver to carefully pry the rubber end off the plastic nipple to avoid snapping the brittle line.
- Remove the Factory Airbox: Unclip the upper airbox lid and pull the entire upper tube assembly out. Next, use your 10mm socket and extension to extract the bolts holding the lower airbox housing to the chassis. Lift the entire bulky factory assembly out of the engine bay.
Phase 2: Installing the Cold Air Intake for Chrysler 300M (1999-2004) 3.5L V6 Engine
- Assemble and Mount the Heat Shield: If your kit includes a heat shield, assemble the weather-stripping and hardware. Drop it into the space where the lower airbox sat and secure it to the factory mounting points using your 10mm socket.
- Install the Throttle Body Coupler: Slide the provided silicone reducer/coupler over the 3.5L throttle body. Slide the new hose clamps over the coupler, but only loosely tighten the throttle body side with your 8mm socket so you still have room for adjustment.
- Transfer the IAT Sensor: Push the supplied rubber grommet into the pre-drilled hole on your new cold air intake pipe. Apply a dab of dielectric grease or silicone spray to the O-ring of the factory IAT sensor you saved earlier. Push the sensor firmly into the new grommet until it seats flush.
- Mount the Intake Tube and Filter: Slide the new metal intake tube into the throttle body coupler. Attach the high-flow conical filter to the opposite end inside the heat shield area. Reconnect your factory PCV breather hose to the welded aluminum nipple on the new pipe. Verify clearance away from the strut tower, then crank down all clamps securely with your 8mm socket.
- ECU Relearn Protocol: Reconnect the negative battery terminal. Turn the ignition key to the ON position, then start the engine. Do not touch the gas pedal for 20 seconds. The speed-density system needs this idle time to read the new unrestricted airflow dynamics from the IAT and MAP sensors and adjust the fuel trims accordingly.
