The C5 chassis 3.0L AVK engine is notorious for brittle, heat-cycled PCV and vacuum lines routing near the factory airbox. Wrestling the OEM airbox out without fully disconnecting these lines will snap them instantly, causing massive vacuum leaks and P0171/P0174 lean codes. Furthermore, the Secondary Air Injection Pump (SAIP) hose connection is highly fragile. Take your time, use a panel popper to gently pry off hoses, and do not force the box out.
Phase 1: Removing the Factory Part on your 2002-2005 Audi A6 3.0L
- Disconnect the Battery: Always start by disconnecting the negative battery terminal using a 10mm wrench to prevent check engine lights and protect the ECU.
- Disconnect the MAF Sensor: Locate the Mass Air Flow (MAF) sensor harness on the factory intake tube. Slide the locking tab back and gently unplug the connector. Do not pull by the wires.
- Remove the Factory Intake Hose: Use an 8mm nut driver to loosen the hose clamps securing the corrugated factory intake tube to the throttle body and the airbox. The OEM tube often suffers from dry rot, which is exactly why this aftermarket upgrade is a popular forum fix for the 2002-2005 Audi A6 3.0L platform.
- Disconnect the SAIP and Vacuum Lines: Carefully squeeze the plastic retaining ring on the Secondary Air Injection Pump (SAIP) hose and pull it straight off the airbox. Use slip-joint pliers to release any spring clamps on smaller vacuum hoses routed to the box.
- Extract the Factory Airbox: Remove the 10mm mounting bolt securing the airbox to the inner fender. Firmly but carefully pull the airbox upward to release it from the lower rubber mounting grommets.
- Extract the MAF Sensor: With the box on your workbench, use a T25 Torx driver to remove the screws holding the MAF sensor in the factory housing. Handle this sensor delicately. Do not drop it and do not touch the internal wire element, or you’ll be buying a costly replacement.
Phase 2: Installing the Cold Air Intake - Blue
- Transfer the MAF Sensor: Carefully insert your factory MAF sensor into the new blue aluminum intake tube. Secure it using the supplied hardware and your T25 Torx driver (or the provided Allen key). Ensure the O-ring seats flush to prevent unmetered air leaks.
- Install the Heat Shield: Drop the supplied heat shield into the engine bay, aligning it with the factory airbox mounting holes. Secure it using your 10mm socket and the provided hardware.
- Mount the Silicone Couplers: Slide the provided silicone couplers onto the throttle body and the new intake tube. Loosely slide the clamps over the couplers.
- Install the New Intake Pipe: Position the blue intake pipe into the engine bay. Push the filter end through the heat shield and slide the opposite end into the throttle body coupler. Once properly aligned, tighten all clamps down snugly using your 8mm nut driver. Do not overtighten and crush the aluminum pipe.
- Reconnect Hoses and Wiring: Push the factory SAIP hose onto the corresponding machined port on your new intake tube until it clicks. Reconnect any factory vacuum lines. Finally, plug the MAF sensor harness back in until the locking tab clicks.
- Reattach the Battery & First Startup: Reconnect the negative battery terminal with your 10mm wrench. Start the vehicle, but do not touch the gas pedal for 20 seconds. The Audi ECU needs this idle time to adapt to the new airflow volume without throwing a throttle position or mixture code.
