The Stock Discovery Cooling System Vulnerability

Factory Discovery I radiators utilize plastic end tanks crimped onto a thin aluminum core. Over time, continuous thermal cycling, acidic coolant degradation, and off-road chassis flex cause the brittle plastic tanks and crimp gaskets to crack and leak. Furthermore, the restrictive OEM core design struggles with heat soak during low-speed crawling and heavy load situations, risking catastrophic head gasket failure on the aluminum Rover V8 engine.

The Engineering Solution

This heavy-duty upgrade features 100% TIG-welded, 2 mm thick AA5052 aircraft-grade aluminum end tanks mated to a 3-row vacuum-brazed crossflow core. Measuring 15.18 in H x 27.17 in W with 14-16 fins per inch (FPI) and cooling rows spaced 3/8 in apart, it maximizes heat dissipation area and fluid volume. An integrated transmission oil cooler (TOC with M12x1.5 / 3/8-18 NPT ports) maintains stable automatic transmission fluid temperatures under extreme towing and trail conditions.
