The Wrench Time

  • Estimated Time: 45-60 Minutes
  • Difficulty: 2/10 - Basic bolt-on upgrade requiring only standard hand tools and patience with aged plastics.

Tools You Will Need

  • 10mm socket, ratchet, and extension (for battery and factory airbox bolts)
  • 5/16" nut driver or Flathead screwdriver (for hose clamps)
  • Panel popper tool or Needle-nose pliers (for removing plastic wire loom clips)
  • Silicone lubricant spray (crucial for safely extracting 20-year-old sensors)
  • Clean shop rags (to protect the exposed throttle body)
Mechanic’s Pro Tip (The "Gotcha"):
The GMT400 / OBS platform community universally hates the massive factory air resonator (the "Vortec hat") that sits over the throttle body. When removing this, you must extract the factory Intake Air Temperature (IAT) sensor. After decades of heat cycling, the rubber grommet holding it is petrified. Do not yank it! Spray it heavily with silicone lube, let it soak, and gently twist it out. If you force it, you will snap the fragile plastic probe off inside the tube.

Phase 1: Removing the Factory Part

  1. Disconnect the Battery: Always start by disconnecting the negative battery terminal using your 10mm socket. This resets the ECU and prevents accidental check engine lights on your 1996-2000 Chevrolet Silverado Tahoe 5.0L 5.7L.
  2. Unplug the Sensors: Locate the Mass Air Flow (MAF) sensor and the Intake Air Temp (IAT) sensor on the factory intake tube. Depress the locking tabs and gently unplug both wiring harnesses. Unclip any wire looms attached to the airbox using a panel popper tool.
  3. Extract the IAT Sensor: Apply silicone lubricant spray to the base of the IAT sensor where it meets the factory rubber grommet. Carefully twist and pull the sensor out by the base, never by the wires. Set it in a safe place.
  4. Loosen the Hose Clamps: Use your 5/16" nut driver to loosen the clamp securing the intake tube to the aluminum throttle body, and the clamps securing the MAF sensor barrel to the factory tubing. Detach the PCV breather hose from the side of the airbox.
  5. Remove the Factory Airbox: Use your 10mm socket and extension to unbolt the factory airbox base from the passenger side fender. Lift the entire bulky assembly (airbox, tube, and Vortec hat) up and out of the engine bay. Immediately stuff a clean shop rag into the bare throttle body so no debris falls into your engine.

Phase 2: Installing the Cold Air Intake for Chevy Silverado Tahoe Cheyenne (1996-2000) 5.0L 5.7L Engines

  1. Assemble the Heat Shield: Build the new aftermarket heat shield and mount it to the original factory airbox mounting points on the fender. Secure it down tightly using your 10mm socket and the supplied hardware.
  2. Transfer the Sensors: Push the supplied rubber grommet into the pre-drilled hole on your new intake tube. Gently press your factory IAT sensor into this new grommet. Next, slide the factory MAF sensor aluminum barrel into the new silicone couplers. Do not touch the delicate wire filaments inside the MAF sensor, as even skin oils can ruin the readings.
  3. Mount the Intake Tube: Remove the protective rag from the throttle body. Slide the new intake tube and silicone couplers onto the throttle body and connect the other end to the MAF sensor and heat shield assembly. Position everything for proper clearance, then tighten all clamps securely with your 5/16" nut driver.
  4. Reconnect PCV and Wiring: Route the supplied PCV breather hose from the engine valve cover port to the welded fitting on your new intake tube. Plug the factory wiring harnesses back into the MAF and IAT sensors until they click.
  5. Power Up and Relearn: Reconnect the negative battery terminal and tighten it with your 10mm socket. Start the vehicle, but do not touch the gas pedal for at least 20 seconds. The ECU in the 1996-2000 Chevrolet Silverado Tahoe 5.0L 5.7L needs this idle time to adjust its fuel trim parameters to the massive increase in airflow.
